We tried replacing the black toner cartridge -- I was SO sure that couldn't be the problem, because it was almost new! -- and that did it.  Somehow the @#$%^ cartridge was the issue.

No we haven't. The solution given to us was already tried (which we wrote into the original post). Unless the new component (Transfer Unit) or the new black cartridges were all defective.

Have you been able to find a solution?

Did you ever figure out a solution to this problem?  I just started having the exact same issues -- faint screen of black toner under everything, "Check cartridge" message re: the black cartridge.  Hoping you figured something out and wondering what you did if so.

Phaser 6180 prints faint screen of black toner under everything

Phaser 6180 prints faint screen of black toner under everything.
My Phaser 6180 just recently started printing a very faint screen of black (about 3%) over the entire page, edge to edge, top to bottom, bleeding right off the paper (no white band at edges).  Text and graphics print OK in b&w and color, but every page has a slight dingy look, especially in white areas, because of the faint black.  
We have changed both the fuser and the transfer unit, as well as tried replacing the black toner cartridge several times. Some times the very first prints (up to about 50) with the new toner cartridge will print fine, but then it will have an error message that tells us to "check black cartridge." After which, the toner will begin printing a faint coating of black toner over the entire page, and then even the text will start becoming less and less rich black, becoming fainter as we use the machine. The other colors retain their vibrance.
Any ideas what might be causing this, and how to fix it?
