You said that you replaced the SD card. What did you use for this?
 
I assume that you are aware that the SD card cannot be simply replaced with a generic blank SD card. The SD card is specially formatted and must have device specific firmware on it (this is different than the device software). You can think of this SD firmware kind of like the low level BIOS of the device. Without this, the device will not boot.

Thanks for the details.

#2, #3 are definitely a problem. The correct altboot file will have ALTBOOT as part of the file name, and the size will be 400-600mb. You are attempting to use a 2019 UPGRADE file (about 200mb), rather than an ALTBOOT file.

#6 is not super important, but you may want this file in the AltBoot folder since you will be starting from scratch anyway. You can create this BLANK file by opening up a text editor, do not add any text, save the file as DISABLE_DATA_BACKUP, with no extension. The file is simply a flag, to let the process know your intentions. Same with the FORCED_UPGRADE file.

If you still have the original SD card (unaltered), I suggest that you put it back in the controller, to (hopefully) avoid loosing the meters on the machine.

Make sure that the USB is formatted as FAT32. You can then attempt the Altboot load with the correct file, to see if this begins to load.

If I recall correctly, the full sw load should take about 40 minutes on that product.

By the way, I have waited for about 3 hours while the USB is plugged in, thinking exactly what you said, that this migh take time. I have also checked the USB when unplugged and it comes out a litte hot.

Please find below the information requested.
 

1. The model of the device? C8035

2. The exact/full NAME of the dlm file?  "AltaLink_C8030_35_system-sw#10100101920200#ENG_MOD.DLM / file Size: 182,583 Kb"

3. The SIZE of the dlm file in MB? "AltaLink_C8030_35_system-sw#10100101920200#ENG_MOD.DLM / file Size: 182,583 Kb"

4. The SIZE of the USB stick in GB, that you are using? (important) 8GB

5. Do you have the FORCED_UPGRADE file in the AltBoot folder as well? Yes

6. Do you have the DISABLE_DATA_BACKUP file in the AltBoot folder as well? NO - not sure how to do that.

7. Does the USB stick contain any other files or data? No - just the dlm file

8. Do you know which version of firmware was loaded on the device prior to this boot issue? No

9. Do you know whether the USB port setting was enabled or disabled prior to the machine boot issue? No

10. What happens when you boot the machine with the USB in the front (UI) USB port? See the following for details... Nothing happens. It keeps rebooting, with or without the USB stick in the front port.

11. While booting, take a video (with your phone) of both the UI display and the controller LED for about 5 minutes each. This will give you quick reference for troubleshooting. I will take a video and upload it shortly.

12. Do you see an ENERGYSTAR logo during boot? Does the boot continue after the energy star, or does it reboot immediately after this shows? No, I don't see the energy star.

13. What is the exact sequence of numbers and letters displayed on the controller LED display? Does the machine repeat the sequence multiple times, over and over (reboot cycles), or does it stop/hang at a particular number/letter? 1-> 4-> 0 -> 5-> 9-> u ->6 This is the sequence that is repeated, and the printer never stops rebooting.

14. Report back with the exact sequence you are seeing on both the controller and UI. Gathering this data may take several boot sequences to capture it all. But you should see a repeatable pattern. This is what we are interested in. there is no  sequence  on the UI just the message

FYI... the sw load could take up to 20 minutes to BEGIN after turning the machine on with the USB installed (on some products). It will appear hung during that time. Give it a chance. The load itself may take up to 90 minutes (depending on the product) with multiple reboots between stages. It can be a very slow process on older products. As far as I know, you will know it is complete when it prints out a sw upgrade report.

I am trying to reload the dlm from a usb stick, but for the life of me it is not working.

can you please me witha  step by step instruction on how to do that. I tried to plug in the USB into the 3 USB ports on the printer with no luck.

I also tried doing altboot, by creating an altboot folder and placing the dlm file in that folder, and nothing happned.

I apprecaite your promopt reply. Thanks for the help.

FYI... Replacing the SD card will wipe the meters on the machine. They will be zero.

Also, did you reload firmware after the replacements, using the forced altboot method? The dlm file you need will be more than 400mb. The firmware files that are smaller than that are upgrade files, and will not work for this purpose.

I am facing the same issue, with no luck. I have even replaced the SD card and the HDD with no luck. I would appreciate the help.

The last number displayed on the LED is 6. This indicates that the machine is unable to boot from the harddrive. I'm not sure what method you used to delete the partitions, but actually replacing the harddrive and performing Altboot from thumb drive is the next step. Are you familiar with every step in this proceedure?

I would say that your SD card is ok, and you do not want to replace this if you can help it.

However, if your USB port was disabled at any time prior to this event, then you will be unable to Altboot using USB. The only way to reeneable the USB port (in this state) is to replace the SD card with one that has pre-loaded sw onboard. And you will loose the meters (along with all other settings) if you do this.

Make sure you know exactly how to reload sw via Altboot using USB, and do this prior to messing with the SD card. Hint: the altboot dlm file is about 400-500mb. Any files smaller than that (on this product) are an upgrade file and will fail to Altboot from USB.
