Problem solved.
The staple 'start' needs to be at the start of the 1st page in a record, the staple 'end' needs to be at the end of the last page of a record;

Hi, thank you for your reply. This is a duplex job, i am trying to avoid a seperator sheet. I have now heard from my software provider who has provided a solution, if it works i'll update this thread.

It has been ages since I have dealt with PS, Just as a test, what happens if you printed these records in reverse ?
Back in the day using Win 2000, we had to put in a slip page for the stapler to function properly. Even doing booklets, they had to be printed in reverse.
Are your records getting printed double sided or just single sided ? Double sided, the slip page could be used at the last page, where you have nothing anyways. Single sided, you just might have to have a slip page.
Like I said, its been ages since I had to deal with PS stuff, so things might've changed.
Hi, I have a postscript file of multiple records with varying page counts. I need to staple these records on the printer. I have had some success but the last page of each record remains unstapled or the entire file is stapled. One solution was to have the staple 'end' instruction on a seperator page between each record, which works, however we are then wasting 1 page per record (this would be 3,000 pages wasted per week). Is there a way to staple of each record without using a seperator sheet?
